2、主要施工工艺和技术组织措施2.1、概述K86+633.25津浦铁路分离立交桥,除右幅第十联桥面变宽段330米采用现浇预应力箱粱外,其它联上部结构采用先简支后连续预应力小箱梁(第一联20+330+20m、第二联530m、第三联530m、第四联530+20m、第五联28.75+35+28.75m、第六联430m、第七联530m、第八联430m、第九联28.75+35+28.75m、第十联左幅330m),箱梁为后张预应力,C50混凝土。每幅每跨4片箱梁,全桥共332片箱梁。预应力钢绞线规格:fpk=1860MPa,s15.2mm,弹性模量Ep=195000MPa。预制箱梁混凝土强度达到设计强度的90%以后,方可进行预应力张拉,两端同时对称张拉和顶锚。张拉采用钢束张拉力与伸长量“双控”施工,以张拉力控制为主,张拉控制应力为0.75fpk=1395MPa。各类型箱梁参数表箱梁类型长(m)高(m)顶板宽(m)底板宽(m)混凝土(m3)重量(t)数量(片)30米中跨中梁29.41.62.41.032.4681.282边梁29.41.62.851.035.4188.582边跨中梁29.621.62.41.033.1182.848边梁29.621.62.851.035.9089.84820米边跨中梁19.621.62.41.022.055.012边梁19.621.62.851.023.859.51228.75米边跨中梁28.371.82.41.035.5788.916边梁28.371.82.851.037.2693.21635米中跨中梁34.41.82.41.041.88104.78边梁34.41.82.851.045.32113.382.2、箱梁预制场建设根据现场地形、地质条件及本桥实际情况,箱梁预制场布置在87+200左侧,占地约32亩。场内共设15个箱梁预制台座,其中设5个35m台座(可兼容30米和28.75米),10个30m台座(可兼容20米),2条存梁基础, 2座75吨龙门吊,用于生产预制箱梁砼的双卧轴1000型搅拌机1台。2.3、工艺流程2.4、台座基础及底模施工A、台座均采用混凝土基础,沿梁部设计荷载为每米承载3.5吨,端座基础设计荷载为60吨。因原地面地基软弱,为保证台座基础稳定不下沉,采用钢筋混凝土基础,预制场四周设排水沟。B、台座施工要求,每50cm预埋一根直径2.5cmPVC塑料管,作为梁体侧模底部拉杆通道,垫层顶部预埋直径12mm钢筋与底模两侧槽钢(高5cm)焊接定型,浇筑混凝土后形成整体。C、台座要在中部设置反预拱度(纵向按抛物线公式计算:30m,y=7.56*10-5x2;20m,y=1.7*10-4x2),以保证箱梁安装后梁体顶部平整。台座要求线形顺畅、局部平整。D、台座顶部铺设6mm厚钢板作为底模,底模宽度为89.5cm。底模铺设时要保证顶面接缝平滑、线形顺畅。E、台座端头基础采用钢筋混凝土形式,基础轮廓尺寸为宽120cm长250cm深130cm,台座基础顶部浇筑30cm厚C25混凝土。台座端头为一个独立的受力体,施工时不与台座直接连接。台座端头与台座之间采用5槽钢连接,箱梁安装时,可拆除槽钢,作为起吊点。F、台座预压:台座浇筑完成后,按150T(考虑设计箱梁吨位和施工荷载并考虑1.2倍安全系数)进行砂包堆载预压,预压工作在箱梁预制前1周进行,预压时间根据台座沉降情况而定,一般为12天。测量记录台座下沉数据,确保台座基础牢固,不下沉。2.5、钢筋 A、钢筋加工:普通钢筋由加工场统一制作,钢筋加工前应将钢筋表面油渍、漆皮、磷锈等清除干净;钢筋应平直,无局部弯折,成盘的钢筋和弯曲的钢筋均应调直。钢筋的弯制和末端的弯钩应符合设计要求和相关规范规定。钢筋的纵向焊接采用闪光对焊。钢筋焊接前必须进行试焊,合格后方可正式焊接。焊工必须持证上岗。受力钢筋焊接或绑扎接头应设置在内力较小处,并错开布置,对于绑扎接头,两接头间距离不小于1.3倍搭接长度。对于焊接接头,在接头长度区段内,同一根钢筋不得有两个接头,配置在接头长度区段内的受力钢筋,其接头的截面面积占总截面面积的百分率,应符合下表的规定。接头长度区段内受力钢筋接头面积的最大百分率接 头50不限制弯制每种钢筋的第一根时,应反复修正,使其与设计尺寸和形状相符,并以此样件做标准,用以检验以后弯制的钢筋。成型后的钢筋其尺寸偏差应符合下表的规定。成型后的钢筋应按设计编号堆码,并挂标示牌,标示牌上注明钢筋编号、形状、长度、直径、数量等。钢筋不得存放在露天,且应设置平稳的堆放台。加工钢筋的允许偏差项 目允 许 偏 差 (mm)受力钢筋顺长度方向加工后的全长10弯起钢筋各部分尺寸20箍筋各部分尺寸5B、钢筋骨架绑扎钢筋骨架现场人工绑扎成型,绑扎钢筋前先将箱梁支座处预埋钢板安装好并予以固定,防止在钢筋绑扎及混凝土浇注过程中预埋钢板移位。先进行箱梁底、腹板钢筋绑扎,绑扎时制作钢筋定形的刚性工具,以确保钢筋位置绑扎无误。翼板钢筋在侧模安装后进行绑扎。湿接缝一侧翼板端模,在相应位置开槽留出连接钢筋位置,保证连接钢筋位置准确。边梁翼板钢筋绑扎时,按设计位置、间距埋放泄水管,泄水管与翼缘板配筋冲突时,钢筋位置可以适当调整,但不得截断,并应留足保护层厚度。护栏预留钢筋预埋在边梁翼缘板内,部分中梁翼缘板内也有埋设。箍筋应与主筋垂直,箍筋弯钩的叠合处,在梁中应沿梁长方向置于上面并交错布置。在钢筋与模板之间设置梯形垫块,垫块与钢筋扎紧并互相错开。非焊接钢筋骨架的多层钢筋之间,应用短钢筋支垫,保证位置准确。钢筋混凝土保护层厚度应符合设计要求,绑扎用的铁丝要向里弯,不得伸向保护层。波纹管定位钢筋与钢筋骨架同时安装,并将其固定牢固,波纹管的位置要严格准确,定位钢筋以直线段100cm、曲线段50cm设一组,上下左右焊接固定。当普通钢筋与预应力管道发生干扰时,适当挪动普通钢筋位置,以确保波纹管位置的准确性。波纹管接长时,在两段管之间旋入一段长约40mm的连接管,在接缝处缠绕防水胶带密封以防漏浆。在波纹管内装入比管小几毫米的硬塑PVC管,以防止波纹管在灌注混凝土时变形,或被振捣棒击裂进浆,以确保钢绞线能畅通穿过。梁体混凝土浇筑完毕1小时后即可抽掉PVC管。锚垫板安装时注意使其锚固面与孔道垂直,保证受力均匀。喇叭管安装时要注意,让有灌浆孔的边朝上,波纹管有锚固端喇叭管穿出,接口处用防水胶带缠裹以防止渗入水泥浆。应对已安装好的钢筋及预埋件进行检查。检查钢筋间距、骨架尺寸、预埋件位置尺寸及数量;波纹管的位置、线形,波纹管定位钢筋网片的位置及加固情况,波纹管线形是否顺畅自然,波纹管与定位钢筋绑扎是否牢固,接头处包裹的严密性。如有不符合要求处及时进行调整,检验合格后方可进行下一道工序。钢筋加工及安装实测项目项 5保护层厚度(mm)柱、梁、拱肋5每构件沿模板周边检查8处基础、锚碇、墩、台10板32.6、模板安装A、预制箱梁模板采用厂制定型组合钢模板,设计要结构简单便于拆装,要考虑模板的适应性和周转率,其强度、刚度及稳定性能可靠的承受施工过程中的各项荷载。B、模板制作时板面之间要平整,接缝要严密、不漏浆、线条要顺畅、转角要光滑、连接孔位要准确,平整度和挠度均要达到规范要求。模板制作成型后要组装试拼,修整不合格部位,分节编号便于安装。模板的挠度,外模不应该超过模板两支点距离1/400,内模不应超过模板两支点距离1/250。钢模板的面板变形不应超过1.5mm。C、为保证模板在使用中不发生变形,应加大其强度及刚度,模板顶部用拉杠将各片模板互相固定,侧模板整体骨架的下部设置多个调平丝杆,以调整模板的高度及垂直度,模板底部包住混凝土底胎模,放置止浆条后,用紧固螺栓将其固定。D、模板安装前先进行清理修整,模板表面均匀涂刷脱模剂。模板安装的精度要高于预制箱梁的精度,模板施工时用水准仪及全站仪控制模板的平面位置、高度及垂直度。模板的安装与钢筋绑扎工作配合进行。在底腹板钢筋骨架绑扎完毕后,安装侧模。模板高度和垂直度由下支腿调节丝杆调节,无丝杆的支腿进行支垫不得悬空。各部分连接螺栓拧紧,保证拼缝严密不漏浆。E、在侧模及端模安装完成后,安装内模。内模底板预留开口,以便混凝土浇注时,进行底板振捣。内模安装前应涂同一种脱模剂或柴机油,模板棱角及拼接处打光后用玻璃胶成泥子刮平。F、待顶板钢筋绑扎完成后,安装端头模板,端模与侧模通过螺栓连接。G、张拉槽口处锚垫块为保证安装位置及角度正确,在安装前应放样确定并制作相应的安装装置,张拉槽口处的模板宜采用木模,用铁丝将其固定在周围钢筋上。 B、梁体砼浇筑(1)砼采用纵向分段,水平分层灌注的方法施工,分层厚度不大于30cm。箱梁按一次浇筑成型,先浇底板及腹板根部,其次腹板,再浇顶板及翼板。(2)砼灌注入模时下料要均匀,防止下料太集中,层厚太大,振捣困难,导致梁体砼产生蜂窝、麻面等缺陷。(3)梁体砼灌注振捣采用插入式振动棒振动工艺。振捣混凝土时一定要注意和掌握“振点”、“振距”、“振时”和振捣方法。振捣棒不得振钢筋、模板、波纹管。振捣棒离模板1015cm 、间距1015cm并做到“快插慢拔”,振捣时间15秒左右或查看振捣棒周围混凝土面不下降也可,振捣密实而不过振。在浇筑过程中指挥人员应随时观察混凝土振捣情况及混凝土位置,注意模板、管道、预埋件位置尺寸,避免振捣棒振到波纹管。施工过程中加强对模板、钢筋的巡查,发现问题及时解决。如遇波纹管损坏或喇叭管位移时应立即停止浇注,修补更换后方可继续施工。严禁将下料口对准波纹管下料。(4)梁体砼灌注完毕后,按要求进行收浆和拉毛处理。(5)混凝土养生气温在20以下时,顶板混凝土浇筑完毕3.5小时后开始洒水养护;气温在20以上时,顶板混凝土浇筑完毕1.5小时后可洒水养护。05时用塑料膜和土工布封闭保温,并不得污染和碰坏构件,覆盖后将底边压密,不得有漏缝。(6)待混凝土抗压强度达到设计强度的30%即可拆端模,达到设计强度的75%方可拆内外模板。(7)凡是湿接缝部位,拆模后即进行凿毛。梁(板)预制实测项目项次检查项目规定值或允许偏差检查方法和频率1混凝土强度(MPa)在合格标准内按附录D检查2梁(板)长度(mm)+5,-10尺量:每梁(板)3宽度(mm)干接缝(梁翼缘板)10尺量:检查3处湿接缝(梁翼缘板)20箱梁顶宽30底宽204高度(mm)梁板5尺量:检查2个断面箱梁+0,-55断面尺寸(mm)顶板厚+5,-0尺量:检查2个断面底板厚腹板或梁肋6平整度(mm)52米尺:每侧面每10米梁长测1处7横系梁及预埋件位置(mm)5尺量:每件2.8、模板拆除拆模好坏涉及到预制梁的质量和模板的周转使用。模板拆除时应保证混凝土表面及棱角不受损害。首先拆除侧模,将顶部、底部拉杆卸下,拧下两扇模板间的连接螺栓,抽去直腿下的支垫物,卸下底部支腿丝杆。轻轻敲击模板使其于混凝土脱离。模板离开梁体后,仍需多移出一定的空隙在起吊,以免起吊时梁体和模板碰撞。其次拆除端模与内模,拧下各扇模板间的连接螺栓,轻轻敲击模板使其于混凝土脱离,然后由人工移出梁体。模板拆除完成后,吊运到存放处,清洗、维修、涂油保养供下次使用。2.9、钢铰线张拉(1)钢绞线加工及穿束钢绞线下料加工场地应干净,无泥浆及油污,钢绞线的切割采用砂轮切割机,严禁采用电弧切割。钢绞线的下料按设计要求进行,要求下料准确。钢绞线束制作时应在平台上进行,以保证各根钢绞线顺直。穿束前应全面检查锚垫板和孔道,构件端部预埋铁板与锚具和垫板接触处的焊渣、毛刺、混凝土残渣应清除干净,锚垫板应位置准确,若锚垫板移位,造成垫板平面和孔道中轴线不垂直时,应用楔形垫板加以纠正;孔道内应通畅、无水分和杂物。钢绞线按长度和孔位编号,穿束时核对长度,对号穿入孔道,钢绞线端部用细铁丝扎紧并套好专用穿束保护套,检查其绑扎是否牢固、端头有无弯折现象,以防在穿束过程中刺破波纹管导致孔道堵塞变窄,影响后续钢绞线的穿入。(3)锚具、千斤顶等锚具、千斤顶等所有结构用料均需有出厂合格证和质保证书并按规定进行抽样送检,合格后报监理工程师认可后方使用。预应力锚具采用AM、BM型预应力锚具体系。波纹管与锚垫板接头处应严密,用胶带封裹。(4)预加施应力A、张拉过程:0初应力(15%k)103%k(持荷2分钟)(锚固) 回油退顶B、按设计要求待砼强度达到90%即45 Mpa时开始张拉,应同时对每一钢束中的全部力筋施加应力。张拉采用双控法和两端对称张拉,即以设计张拉力1860Mpa(k=0.75s=1395 Mpa)控制为主,伸长量按+6%控制作为校核。C、工作锚及钢绞线应编号编束,将钢绞线穿入锚板孔中,将锚板推至锚垫板止口环内,锚板的编号、方向及位置在梁的两端应保持一致。夹片安装前先用橡胶圈每副箍在一起,将清洗过的夹片按原来在锚具中的片位号依次嵌入预应力钢绞线之间。夹片嵌入后,随即用手锤轻轻敲击,使其夹紧钢绞线,但夹片外露长度应整齐一致。然后安装限位板。千斤顶安装前将钢绞线端头用铁丝绑扎,吊起千斤顶套在钢绞线上,前支撑口套在限位板外面,并将张拉油缸先伸出2-4cm,再在千斤顶尾部安上垫板及工具锚,精确对中,注意工作锚与工具锚孔位方向一致,使钢绞线顺直无扭结,做到受力均匀,然后再安装夹片。为使工具锚卸脱方便,锚板锥孔内壁上涂防锈油,夹片擦净后锥面涂石蜡。 张拉要平衡缓慢进行,严禁急给油、紧张拉,张拉到规定数值时,待油压表指针稳定后再锚固,回油时应轻轻打开回油阀,缓慢回油。张拉时从两端同时进行,两端千斤顶升降速度应大致相等,测量伸长的原始空隙、伸长值、插垫等工作应在两端同时进行。千斤顶就位后,应先将主油缸少许充油,使之蹬紧,让预应力筋绷紧,在预应力筋拉至规定的初应力时,应停车在钢绞线上做好标记作测量伸长的始点,张拉到k时再测伸长值,初张伸长可推算而得。千斤顶进油回油做到缓慢平稳,读标准确,认真做好分级张拉油表读数、应力值、伸长实测值记录。在张拉过程中边张拉边测伸长值,填写张拉记录。张拉端自锚后,另一端张拉使油表读数补足到张拉控制应力后再进行回油锚固,在一端油压表读数回退到0的瞬间立即关死千斤顶油阀,测量伸长值。回油后仔细检查钢绞线情况,量取工作锚夹片外露量。将实测伸长量与设计理论伸长量进行对比,其误差控制在6%以内,当误差大于6%时,应查找原因。后张法实测项目项次检查项目规定值或允许偏差检查方法和频率1管道坐标(mm)梁长方向30抽查30%,每根查10个点梁高方向102管道间距(mm)同 排10抽查30%,每根查5个点上下层103张拉应力值符合设计要求查有压表读书:全部4张拉伸长率符合设计规定,设计未规定时6%尺量:全部5断丝滑丝数钢束每束1根,且每断面不超过钢丝总数的1%。目测:每根(束)钢筋不允许2.10、孔道压浆(1)张拉完毕,应尽快在24小时内(不得超过2天)进行孔道压浆。(2)用环氧树脂砂浆堵塞锚具间空隙或用水龙头堵塞,防止孔道压浆时冒浆,孔道内压力无法保持。(3)压浆采用P.O42.5级以上的普通硅酸盐水泥。水泥浆水灰比根据试验室确定,宜为0.40.45,泌水率2%,水泥浆稠度宜控制在1418s之间。不允许掺氯盐,可掺减水剂,掺量由试验确定。为减少收缩损失,可掺入0.01%倍水泥用量的铝粉做膨胀剂,但应控制其膨胀率5%,压浆水泥浆标号不低于C50标号。(4)水泥浆拌和时间2分钟,水泥浆进入孔道前,应经过滤,过滤网孔格2.5x2.5mm。(5)道在压浆前用压力水冲洗,保证孔道通畅,冲洗后用空压机吹去孔内积水。在冲洗过程中如发现冒水、漏水现象,应及时堵塞漏洞。注浆机械采用活塞式压浆泵,不能使用压缩空气,注浆压力控制在0.5-0.7Mpa, 压浆前在进浆管端安装一个阀门,当孔道另一端饱满和出浆,并达到规定稠度为止,浆波从另一端冒出时,将出浆孔封堵,停歇一段时间后再进行压浆,重复2-3次后,将阀门关闭,该束的压浆工作结束。压浆时要作好压浆的原始记录,每束的实际压浆量与理论压浆量进行对比,供施工参考,仔细检查每束管道,防止漏压浆。压浆顺序为先下后上,宜缓慢、均匀进行,不得中断。较集中或邻近的孔道宜尽量连续压浆完成;不能连续压浆时,后压浆的孔道应在压浆前用压力水冲洗顺畅。(6)水泥浆从搅拌至压入管道内的间隔时间40分钟,在此时间内应不断搅拌水泥浆,孔道压浆必须一气呵成。(7)压浆完毕,须待水泥浆初凝后,方准拆卸压浆阀。压浆后的梁体起吊或移动,必须待水泥浆试件达到不低于30Mpa时方可进行。2.11、封锚孔道压浆后立即将梁端水泥浆冲洗干净,清除锚具及端面混凝土污垢,并将端面混凝土凿毛,固定钢筋网片。安装封锚所用的模板,模板要求稳定可靠,不允许松动。浇注前校核梁体总长符合设计要求,封锚混凝土采用C50,封锚混凝土要求振捣密实。2.12安全技术措施A、工序开工前对参加施工人员(含农民工)进行技术交底的同时,要进行必须的安全交底,并履签安全措施交底通知单。B、所有施工人员进入施工现场,必须戴好安全帽。C、进入现场的施工人员,要遵守施工现场各项管理制度,施工场地设安全警示标志。D、所有使用的电器设备均要设置防雨罩,工作结束后要及时罩上,关闭电源,并设专人负责,安全员定时检查。E、进行起吊作业时要设专人指挥,起吊索具定期检查更换。F、认真计算构件重量,合理配制吊机及索具,严禁违章操作。G、施工机械专人统一调配。H、夜间施工必须配备足够的照明设施,照明供电安全由值班电工负责。I、夜间施工各施工作业点配备专职安全值班人员。J、夜间施工前要收听气象预报,预测施工作业期间的气象变化决定施工时间。K、张拉现场应有明显标志,与该工作无关人员严禁入内。L、张拉和退楔时,千斤顶后面不得站人,以防预应力筋拉断或锚具、楔块探出伤人。M、油泵运转有不正常情况时,应立即停车检查。在有压的情况下,不得随意拧动油泵或千斤顶各部位的螺丝。N、作业应由专业人员指挥,操作时严禁摸踩及碰撞力筋,在测量伸长及拧螺母时,应停止开动千斤顶。O、千斤顶支架必须与梁端垫板接触良好,位置正直对称,严禁多加垫块,以防支架不稳或受力不均倾倒伤人。P、在高压油管的接头应加防护套,以防喷油伤人。Q、以张拉完而尚未压浆的梁,严禁剧烈震动,以防预应力筋裂断而酿成重大事故。3.典型施工数量、实施时间、进度安排3.1施工数量本次典型施工数量为一片箱梁,包括钢筋绑扎、模板支立、混凝土浇筑、预应力张拉、孔道灌浆等工作内容。30箱梁梁预制主要工程量序号项目单位数量备注1钢筋kg58602混凝土m333.113钢绞线kg1292.93.2实施时间及进度安排计划于2006年3月底开始箱梁梁预制,预计典型施工在10个工作日内完成。箱梁预制施工进度计划序号工序名称工序时间1钢筋绑扎1d2模板安装1d3浇注混凝土1d4混凝土养护1d5模板拆除1d6箱梁张拉0.5d7孔道封堵0.5d8孔道压浆0.5d9封锚0.5d4.典型施工的检测及数据及记录4.1预应力张拉张拉力与伸长量记录。4.2预制箱梁弹性上拱度在张拉阶段的检测。4.3孔道压浆过程中做好压浆记录,包括灌浆日期、作业时间、气温、水泥浆的配合比和所使用的外加剂。箱梁预制机械设备配置表序
